Got back to work on the Bronco after the beginning of the year. No major damage to my back, only strained muscles. I am a believer in Physical Therapy now.

Corrected the stripped harmonic balancer bolt and replaced balancer and installed grade 8 bolt.

Installed brake lines and plumbed the hydroboost (covered the hoses with heat shield due to proximity to headers. Installed a cooler for the return side of the steering box and installed new drive belts.

In the process of replacing all soft and hard lines for the brakes under the truck. 47 year old brake lines will not come apart. Everything else is new might as well keep it up and take nothing for chance on old parts.

Have been slowly working on the Bronco in the cold. Installed the ZF and the Advanced Adapters ZF to Dana 20 kit. Cut the floor to clear the shifter tower, on the BD tub, it requires cutting one of the metal cross braces (in the pocket in the floor of the tub in picture number 4).
Installed the transfer case and once the transmission cross member was in place it is directly in the way of the front driveshaft. Before anyone asks, I did clock the transfer case according to AA instructions. Has anyone else run into this issue??

I just did the same thing and had a clearance issue. I clocked it up one more notch and everything was perfect. Easy fix, I was thinking I was going to build a new crossmember. Ken

Transfer Case clocking

Ken,

Clocked the transfer case on the adapter and it will clear the cross member. Thanks for the input. Also saved me from having a custom made cross member. Fabricating the twin stick mount now.

Did some more work on the Bronco.

Reclocked the TC and it clears the cross member.

Filled the holes in the tub floor with expanding foam.
Installed the JB Fab ZF shifter and boot
Installed the twin stick and boot. Boot tore so I ordered a new one that matches the ZF shifter boot.

More work on the Bronco.

Replaced the torn twin stick boot with one from JB Fab that matches the ZF boot. Connected the brake warning switch wiring and wired up the back up light switch on the ZF. Installed the headers and connected the O2 sensors. Installed new plugs and installed some new heat boots for the plug wires. Installed the starter. Installed the heater hoses and connected the heater control valve. Installed the radiator and used the shelf that was part of the BD tub (installed the rubber isolators on the bottom of the radiator). Drilled the front of the nose and installed nutserts to connect the radiator hold down clamps. Ran the line for the overflow tank, but my old one busted. Got a new one coming from Jeff's. Coolant ready to go in after the tank comes in. Put oil in the engine and power steering fluid in the Saginaw pump. It is getting closer every time I work on it. Hopefully this summer.

Got the overflow tank in and installed. While under the truck checking for leaks, found one in the oil pan and it looks like the HV oil pump pushed a crease into the pan and I will need to take the pan down and clearance the pump and get the pan welded. No big deal, just more time to get it right.

Hi StevenT,

I'm planning on installing a ZF in my 70 which has the original tub... It has a 2.5" suspension lift and I plan on putting a 1" body lift on it. Will that be enough or should I go with the 2" BL? I have the stock shifter boot which I'd like to use if that matters.

What adapter kit did you use to mate the tranny to the TC? I'm going with the BC Broncos kit.

Also, where did you get the TC shifters?

Your build is looking great!

The 1" body lift should work. Many have adapted the stock shifter boot to fit as well.

I used the BC Broncos kit.

The twin-stick is from JB Fab. The ZF shifter shaft is from their store. The boots (ZF and Twin-stick) came from their store as well.

More work on the Bronco,

Got the oil pan welded up and clearanced the offending oil pump bolt. Purchased and installed two Fumoto EZ-106 drains. The front one will come really close to the crossmember, need to work on a hose that will keep it off the crossmember.
Got the DD VSS and ECU VSS assembled (thanks to blazinchuck for his innovation).
My Saginaw pump leaked like a sieve. Seems the back bolts on a reman pump are for GM mounting and the bolts do not come with o-rings to seal them. After 1 quart of power steering fluid on the floor, I have that fixed.
In the midst of doing that, my heater core began to leak. Bought a new box from Tom's and a new heater core to boot. Everything on this truck is demanding to be new and not 47 years old. In the process of installing the heater, sourced up a 5/8 hose with a 90 degree bend (Dayco 87663) to take pressure off the core to fender distance and the potential of bending and breaking the core tube. No leaks as of 24 hours after install on both the Saginaw and the heater core.

Saginaw pump

Update on latest work,

Spoke too soon on the Saginaw pump not leaking. Seems I creased one of the o-rings and the bolt is weeping again. Seems that if it is worth doing, it is worth redoing. I wished that the original 1977 pump did not have a pulley installer bolt broken off in the shaft. That pump does not have these two offending bolts in the back. I am getting quite tired of pulling this off and putting it back on. I hope I get this right since this will be the third time and they say it is the charm.

More work on the Bronco

Got a used Saginaw pump off of a 1970 big car in a junk yard in Indiana. OEM, no extra bolts in the back. Installed and filled with fluid, wish me luck. While I was at it I needed to disconnect the +5V lead that went to the Dakota Digital VSS that I no longer have. And as a typical male, I did not read all of the instruction for the Dakota Digital and needed to connect momentary switch 2 (SW2). While the dash was down for removal of one wire, I installed the switch. I still have to bleed the clutch and put the front clip and doors on. After that, I will function check the electrical system. There is light at the end of the tunnel and it is not the oncoming train...

More work on the Bronco.

Installed 6 degree shims on the rear axle. The PO had a 3.5" lift installed and no shims in the rear. No wonder I kept breaking spider gears. Now the bad news. My front driveshaft is not long enough and the rear is too long. The change to a ZF from an AOD has left me with 30" flange to flange in the front and 30.25" flange to flange in the rear. That make the Dana 20 pretty well centered in the truck.
I tried to use some aircraft paint remover to save money on blasting body parts and that was a big fail. One quart did not remove all of the paint on 1/4 of the hood. Off to blast I go. More to come in the future.

Did you compare trying each one in the other position?
I know some people with some combinations have had luck with at least one shaft fitting the opposite position. That way they only had to get one new one.

My rear driveshaft is bigger in diameter than the front one. On top of that, the larger driveshaft would interfere with the ZF crossmember because of size. I will have the rear shortened and the front lengthened. Thanks for the input.
